TL;DR: Polypropylene (PP) vs Covestro Polycarbonate (PC) for B2B buyers

Polypropylene (PP) and Polycarbonate (Covestro PC) are the two most resilient polymers in hard-shell suitcase manufacturing, yet they are formed on completely different machinery and serve distinct retail price bands. At DJI Luggage (PT. DJI Travel Products Indonesia · NIB 0710250022508 · KBLI 15121) in Bogor, West Java, Indonesia, we produce both in-house across a 75-person team and two 1,500-tonne injection moulding machines (80,000 units/month capacity; group manufacturing luggage since 2011, Bogor factory operating since 2025). Both materials carry the same commercial terms: MOQ 100 units per SKU, 7–15 working days sample lead time, and 25–55 days bulk production.

1. Why manufacturing process matters: 1,500-tonne injection vs thermoforming

Many small assembly workshops claim to offer polypropylene suitcases, yet buy pre-moulded shells from outside suppliers because PP cannot be vacuum-formed from thin extruded sheet. Polypropylene must be melted from resin pellets and injected into a closed steel cavity under massive clamping force. At our Bogor factory, we operate two 1,500-tonne injection moulding machines backed by a 100% in-house mould workshop. That allows us to control variable wall thickness — moulding thinner, lighter face panels while thickening the perimeter rim, wheel housing bosses, and corner impact zones in a single shot.

By contrast, Covestro polycarbonate and ABS+PC shells can be extruded into multi-layer sheets (allowing brushed metallic, pearl, or high-gloss cap layers) and vacuum-thermoformed, or injection-moulded. That sheet-extrusion flexibility is why PC dominates collections that require metallic finishes or hybrid 5052/6061 aluminium frames.

2. Weight and 3-piece nested set economics (20" + 24" + 28")

Because polypropylene has the lowest specific gravity of any suitcase polymer (~0.90 g/cm³ vs ~1.20 g/cm³ for PC), PP is the natural choice for 3-piece nested luggage sets where a 20" carry-on (37.6×22.6×58.4 cm · 39 L · 4.38 kg baseline) packs inside a 24" medium checked case (37.6×30.5×65.5 cm · 60 L · 4.88 kg) inside a 28" large checked case (49.5×32×68.5 cm · 5.2 kg). When supermarket chains, department stores, or wholesale importers ship 620–680 nested sets per 40HQ container from Tanjung Priok port (Jakarta), PP delivers a lighter combined carton weight and a lower FOB unit price while still passing our 4-hour 40 kg / 60 kg static stacking load test.

3. Cold-drop durability, hardware pairing and recyclability

Both materials outperform plain ABS in sub-zero baggage holds. In our factory laboratory and SGS sample testing protocol, finished suitcases are conditioned at −12 °C for four hours before being dropped from 90 cm across base, faces, and edges, alongside a 900 mm room-temperature loaded drop onto a solid steel impact plate. Both PP and Covestro PC flex and rebound without cracking. To ensure hardware matches shell longevity, both lines are fitted with YKK zippers, TSA combination locks, and SilentMove 360° spinner wheels (tested for 8 km on a cement drum plus 4 km on a cleated conveyor with tread wear ≤ 2 mm).

For European Union buyers tracking sustainability under the EU Packaging and Packaging Waste Regulation (PPWR), polypropylene also offers a single-polymer shell recyclable under Resin Identification Code 5 (PP). Request samples or a comparative FOB Jakarta quotation via our contact page.

Questions buyers ask when comparing PP vs PC luggage

Should we choose PP or Covestro PC for an ODM private-label launch at 100 units per SKU? Choose Covestro PC if you are launching a hero 20" carry-on or want brushed/gloss finishes or a 5052/6061 aluminium frame. Choose PP if you are launching a lightweight 20"/24"/28" 3-piece nested set at a competitive mid-market retail price using our existing ODM injection moulds.

Why is custom OEM mould tooling more expensive for PP than for PC? PP shells require heavy hardened steel cavity-and-core moulds engineered for 1,500-tonne clamping pressure, whereas PC thermoforming moulds use single-sided aluminium/steel form blocks. Using our existing ODM moulds eliminates mould fees for both materials.

Do PP suitcases bow under heavy warehouse stacking? Not when properly ribbed. Our in-house mould shop engineers continuous perimeter and corner ribs so PP cases pass the 4-hour 40 kg / 60 kg static stacking load test without permanent deformation.
