TL;DR: Five hard-shell routes compared at a glance

Hard-shell luggage is not a single material. At DJI Luggage (PT. DJI Travel Products Indonesia · NIB 0710250022508 · KBLI 15121) in Bogor, West Java, Indonesia, we mould and assemble five distinct hard-shell constructions across two 1,500-tonne injection machines with 100% in-house mould making (80,000 units/month capacity; group manufacturing luggage since 2011, Indonesia factory operating since 2025). Every route runs at the same commercial baseline: MOQ 100 units per SKU, 7–15 working days for sample development, 25–55 days for bulk production, and 30% deposit / 70% balance.

1. Covestro Polycarbonate (PC) and ABS+PC

PC and ABS+PC shells dominate mid-to-high retail tiers. Virgin Covestro polycarbonate flexes under heavy impact and rebounds without cracking, even after four hours of conditioning at −12 °C prior to our 90 cm cold-drop test. ABS+PC co-extrudes an ABS structural base with a Covestro PC outer film, lowering unit cost while retaining colour depth and accepting micro-diamond matte, high-gloss, or brushed metallic textures. For dedicated OEM specs, see PC luggage manufacturing and ABS & ABS+PC manufacturing.

2. Polypropylene (PP)

Polypropylene is the lightest hard-shell polymer and must be injection-moulded under high clamping tonnage rather than vacuum-formed from sheet. We mould PP shells directly on our two 1,500-tonne injection machines in Bogor. Because PP bends rather than shattering at sub-zero temperatures and is a single-material recyclable shell (resin code 5), it is the workhorse choice for 3-piece nested sets (20" + 24" + 28" packed in one carton). See PP luggage manufacturing for rib engineering details.

3. Aluminium frame and full aluminium (5052 / 6061 alloy)

An aluminium-frame case pairs a Covestro PC or ABS+PC shell with an extruded 5052 or 6061 aluminium profile frame that is bent and riveted closed rather than welded. The aluminium is the structural frame around the opening — the point where a zippered case fails first — tested to ISO 6506 / ASTM E10 Brinell hardness ≥ 40 HWB, with a 10–12 micrometre anodised oxide film. For brands seeking an all-metal shell, we also build full-aluminium suitcases with a riveted 5052/6061 body. Where the metal actually goes on a case is explained in aluminium luggage explained.

4. How hardware and testing interact with shell material

A durable shell still fails in retail if the zipper splits or the casters jam. On zippered PC, ABS+PC, PP, and ABS lines we fit YKK zippers; on all lines we fit SilentMove 360° spinner wheels tested for 8 km on a cement drum plus 4 km on a cleated conveyor (wear ≤ 2 mm) and 25 consecutive 200 mm steps under load. Every completed case is tested against our physical luggage durability protocol (900 mm loaded drop onto a solid steel impact plate, −12 °C cold drop, 40/60 kg four-hour static stacking, 16-hour neutral salt spray under ISO 9227 / ASTM B117) and sent to SGS for sample test reports. Any of these five routes can be ordered under an OEM programme or adapted without mould fees under an ODM programme.

Comparing two specific materials

Most buyer questions come down to a choice between two shells rather than all five. These side-by-side breakdowns cover the trade-offs that come up most often:

Questions buyers ask

Which hard-shell material is best for a first private-label launch? Most brands start with Covestro PC or ABS+PC for a single flagship carry-on, or injection-moulded PP for a lightweight 20"/24"/28" nested set, using existing ODM moulds at MOQ 100 units per SKU.

What is the difference between an aluminium-frame suitcase and a full-aluminium suitcase? An aluminium-frame suitcase uses an extruded 5052/6061 aluminium frame riveted to a Covestro PC or ABS+PC shell, whereas a full-aluminium suitcase uses 5052/6061 aluminium alloy sheet for the entire body as well as the frame.

Do all five materials carry the same minimum order quantity? Yes. MOQ is 100 units per SKU (per colour × size combination), with 7–15 working days for sample development and 25–55 days for bulk production.

Which zippers and wheels are used across your hard-shell ranges? Zippered models are fitted with YKK zippers, frame models use dual TSA-compatible mechanical latches on a 5052/6061 frame, and all models run on SilentMove 360° spinner wheels.
